Universal Precast – Redding, CA Project: Stagecoach Climber www.universalprecast.com - This project initially started as a 30-acre community park for the town of Yucca Valley with a very conventional playground but had to be scaled back because of budget constraints. The town changed direction just prior to construction, deciding to include some themed elements that tied the playground in with the frontier history of the area. The area historically became known first as a mining town, then later for its cattle ranching. The valley was a major stage stop for bringing supplies to the region. The town determined that a stagecoach would be one of these playground pieces. The challenge was to produce a realistic, fun-for-kids playground piece while staying within budget constraints. As the modeling began, the design team at UPC Parks, a division of Universal Precast Concrete, realized that if the piece was broken up into several smaller casting pieces, they could incorporate more detail into the stagecoach. The design time for the stagecoach modeling was one month. Production time was two months including pouring the concrete and assembly. The painting and detailing took two weeks. The realism attained through the intricate design and painting of each piece adds to the authenticity of the replica. The hollow passenger compartment is complete with fully textured seats and floor. The detailed cargo compartment, with its sack of flour, trunk, strongboxes, barrel, hat boxes and canvas roll-up bring to life the frontier area. The product was installed by simply using a crane to offload it from the delivery truck and place it onto the playground. Fiber material was used to fill up to the level of the wheels to give a realistic appearance as if it had been parked on the playground.

StructureCast – Bakersfield, CA Project: Madina Center of North Stockton www.structurecast.com - When the project architect set out to design The Madina Center, a new Islamic worship center, he had a specific vision that would bring to life the center’s mission and culture. To achieve this look in an efficient and cost-effective manner required a building material that could minimize the project timeline while also providing maximum design potential. The precast concrete solution created by StructureCast included a contract to manufacture and install 56 architectural precast concrete panels. The total square footage of the wall panels is 11,012 sq. ft. The design of the project specified panels that were 6 in. to 7 in. thick, combining light and medium sandblast with reveals in two colors. The panels ranged in size from 10 ft to 40 ft and included two-color, two-etch panels of both curved and flat design. This created a beautiful aesthetic and achieved the traditional Middle Eastern building character. All of the forms for the project were custom designed and manufactured by StructureCast’s production team, which resulted in an innovative finished product of three-dimensional curved panels with the Madina relief. By using precast, the original delivery schedule of 30 work days for manufacturing and 10 work days for installation was cut to only 20 for manufacturing and just five for installation. Needless to say, the client was extremely happy with the speed of the delivery. In addition, the architectural precast concrete design of the panels saved the client the costs of painting, stucco and maintenance. Finally, in an effort to support this not-for-profit endeavor, StructureCast made a donation of $20,000 back to the center to assist with the completion of the project.

StructureCast – Bakersfield, CA Project: Tejon Ranch Monument Sign www.structurecast.com - As the second largest contiguous ranch in the United States, the Tejon Ranch Co. controls more than 270,000 acres and, depending on the season, up to 12,000 head of cattle can be found grazing on the ranch. In addition, Tejon Ranch is developing a large-scale conservation and sustainable mountain resort community – Tejon Mountain Village – with a vision to preserve 80% of the community as natural habitats and open space. A company that controls this much land needs an impressive sign, so StructureCast was contracted to build one. After many meetings, a precast concrete and stone design was agreed upon. The sign was manufactured in four pieces and the weight of the precast pieces ranged from 12,000 lbs. to 32,000 lbs. The overall height of the monument sign is 17 ft, 6 in., while the the overall length is 7 ft., 3 in.The custom designed and manufactured forms for the pilings and crossbeam were built by StructureCast’s production team. This product innovation resulted in the precast pilings and crossbeam simulating an actual wood finish, matching the existing timber signage on the ranch. This design not only created an aesthetically pleasing result, but also provided a cost benefit and schedule savings. In addition, this creative use of precast concrete allowed the intrusion of the sign construction at the environmentally sensitive job site to be minimized

Oldcastle Precast – Lebanon, TN Project: Bellamy Bat Cave www.oldcastleprecast.com - Oldcastle Precast-Lebanon, Tenn., was asked to build the first-ever artificial bat cave for the local nature conservancy to combat the spread of a deadly fungus known as “white nose syndrome” that has devastated bat populations on the East Coast. The project was originally specified to be made of a monolithic shotcrete segment, but when the idea of precast box culvert was introduced, it became the clear choice. The pieces were cast in approximately three weeks and the cave was set in three days with a large off-road crane. It consisted of 28 precast split box culvert sections, ranging in size from a 14-ft span on the ends to a 16-ft span in the middle. The sections weigh between 17 and 25 tons each.Holes were cast in various places for chimney vents in the top and for water retention in the floor. The interior top sections were cast with a form liner on the roof to mimic a natural limestone cave and reduce the amount of man-made items needed in the cave for roosting.Oldcastle also provided a 6-ft by 12-ft by 7-ft modified utility vault with doors on the ends to provide human entrance to the cave as well as 4-ft by 6-ft vaults that were stacked on top to serve as the bat entrance into the cave. Baffles were poured into the main body to provide a cold air trap and separation for the different species of bats.“Precast concrete gave us the best shot at getting this project done quickly and economically, and time is of the essence when you are talking about conservation,” said the owner. This project was featured in 2012 in the New York Times and on PopularScience.com.

Cape Fear Precast – Jacksonville, NC Project: Jack Smith Creek Stormwater Project – In the city of New Bern, N.C., a proposed wetland initiative with the NC Ecosystem Enhancement Program (EEP) and the NC Clean Water Management Trust Fund was realized thanks to precast concrete from Cape Fear Precast. The precast stormwater wetland captures and treats runoff from a large watershed and has the ability to treat runoff from more than 1,000 acres of residential and commercial property. The project is unique in both its size and scope, and is one of the largest stormwater retrofits built to date in the state. The outlet weir for the project is modeled after a labyrinth weir design concept. The “W” shape creates more flow length in a smaller width than traditional spillways. The design also incorporates flashboard risers that provide flexibility for controlling water levels in the wetland. The contractor was limited on the size of equipment that could get on site, which required that the precast be produced in smaller sections. Cape Fear Precast produced and shipped the base slab in two sections that were bolted together after installation. A week later, it shipped the individual wall pieces. The vertical wall consisted of nine separate units. The legs to the “W” were preassembled at the plant and shipped with a custom spreader bar for handling. Installation took about four hours, and all seams were sealed with elastomeric sealant and bolted together with galvanized hardware. This design and precast construction approach maximized control over critical features and created an efficient and economical installation in a challenging setting. “It is our hope that this project will set a new standard for treating stormwater at a watershed scale and be an education center for design and construction of best management practices in a coastal environment,” said the owner.

By-Crete – Lebanon, PA Project: Pegula Ice Arena Detention System www.bycrete.com - The Pegula Ice Arena project came to By-Crete from Penn State University in April 2012. It included an underground water detention system designed to control runoff mainly from the new arena. This project was set to be the largest single project the company had ever taken on, consisting of 252 pieces of box culvert that were 8 ft wide by 9 ft high by 7 ft, 8 in. long. The completed structure was required to be watertight to prevent any sinkholes from forming in the area. To meet the timeline, By-Crete needed to produce three to four pieces a day, and shipping all 252 pieces of precast required 138 truckloads. Three rows of box culverts were installed at a time as the excavation company prepared for the next three rows. This method shortened installation time to less than two months, saving on labor costs and allowing the roads and pathways to stay open for as long as possible. By building the system out of precast concrete, the contractor was able to create a 15-20% cost savings in comparison to pouring in place.“The detention system is functioning as designed, and the owner is as pleased as we are with the results,” said the company.By-Crete Lebanon, Pennsylvania

The project offers a variety of sustainability benefits, including the reuse of waste, meaning less construction refuse entering landfills and less need for mining of new materials. In addition, the site is just four miles from the city center – compared to 45-65 miles to the areas where rock deposits are mined, which means less transportation costs and emissions. The recycling project is welcomed by state and local agencies, as 100% of the materials recycled are reused in right-of-way construction.FIRST PLACE – Sustainable Project
StructureCast, Bakersfield, California
Pomona College South Campus Parking Structure
Pomona College, located in Claremont, Calif., wanted to free up space for further campus expansion by using old lots for new building sites. Two architectural firms partnered to design a two-story, 318,000-sq-ft parking garage with 608 spots that opened in July 2012. However, this is more than just a parking garage. This is an example of a growing trend to integrate parking facilities with their environments. Not only was the southeast corner of the garage bermed so that it fuses into the campus, the architects also placed a soccer field on the roof. StructureCast, located in Bakersfield, Calif., supplied 165 architectural precast panels to this LEED Platinum project. The panel finishes were medium aggregate exposure and used a specially selected natural stone and a tan color pigment. The architectural features were designed to merge into the area’s natural environment with colors and textures chosen that allow the structure to blend in with the landscaping and terrain. In addition to the panels, StructureCast manufactured unique roof-level spandrels with integrated benches that allow spectator seating for the rooftop field. While the concept of a sustainable parking garage seems to be somewhat of an oxymoron, the garage at Pomona College implements elements that make it environmentally friendly. By doing this, Pomona College ended up with not only a durable and aesthetically pleasing garage, but one that matches up with the ongoing campus initiative to go green and to become a more pedestrian-friendly campus.Honorable MentionArto Brick California Pavers, Port of Los Angeles World Cruise Center, Photovoltaic Array
